7.3L Power Stroke: Top 10 Problems & Fixes

The legendary 7.3L is one of the most durable diesels ever built — but age catches up to the electronics and seals. Here are the failures we see most, and the upgrades that keep these trucks running another 300,000 miles.

The 10 most common failures

What goes wrong on the 7.3L Power Stroke — and how we fix it

Ranked from the problems we see most. Every one has a real, root-cause fix — not a band-aid.

01

Cam Position Sensor (CPS) failure

Sudden stall, no-start, or intermittent dead-pedal — the classic 7.3 roadside killer.

The fixReplace the CPS (and carry a spare). A genuine OEM sensor is the reliable cure.
02

Under-valve-cover harness (UVCH) breakdown

Dead miss, rough idle, or a glow-plug code as the connectors cook and crack over time.

The fixReplace both UVCHs with new connectors and pigtails inside each valve cover.
03

Failing IDM (Injector Driver Module)

No-start, hard start, or a single-bank misfire from a water-intruded or worn driver module.

The fixDiagnose and replace the IDM; reseal its mounting to keep moisture out.
04

Weak or failed glow-plug system

Hard cold starts, white smoke, and rough warm-up from a dead relay or open plugs.

The fixReplace the glow-plug relay and any failed plugs; verify the controller cycles.
05

IPR valve & HPOP oil leaks

Long crank, low oil pressure, and hot-start problems as high-pressure oil leaks down.

The fixReplace the IPR valve and reseal/rebuild the HPOP and its O-rings.
06

Leaking turbo up-pipes (donut gaskets)

Exhaust tick, lost boost, and a smell in the cab from blown crush-ring gaskets.

The fixInstall bellowed up-pipes that eliminate the failure-prone donut gaskets.
07

Fuel bowl & filter housing leaks

Hard hot starts and a diesel smell from cracked drain valve and dried-out bowl O-rings.

The fixReseal the fuel bowl, replace the drain valve, and update the heater O-rings.
08

Sticking exhaust back-pressure valve (EBPV)

Rough, smoky cold idle and sluggish warm-up from a gummed-up exhaust butterfly.

The fixClean or remove the EBPV system and clear the related cold-idle strategy.
09

Camshaft / injector wiring chafe

Random cylinder cut-out as harness wires rub through against the valley or covers.

The fixRepair the chafed leads and re-route/loom the harness away from contact points.
10

Turbo wastegate & wicked-wheel wear

Lazy spool, low boost, and compressor-wheel erosion on high-mile turbos.

The fixRebuild or upgrade the turbo and verify wastegate actuation and boost control.

Most-requested upgrades

Top 10 upgrades owners do to the 7.3L Power Stroke

The modifications that add reliability and power. We install every one of these in the shop.

01
Full gauge package
EGT (pyrometer), boost, and trans-temp gauges to monitor the engine under load.
02
Performance tuner / chips
Multi-position chips add power and economy and wake the 7.3 up dramatically.
03
High-volume HPOP
More high-pressure oil supports bigger injectors and consistent power.
04
Stage injectors
Larger nozzles add fuel and horsepower for towing or performance builds.
05
Bellowed up-pipes
Permanently end the donut-gasket exhaust leaks and recover lost boost.
06
Wicked Wheel / turbo upgrade
Better compressor wheel or a KC-style turbo for quicker spool and more air.
07
Regulated fuel return & lift pump
Stable fuel supply and pressure for reliable starts and added power.
08
4" exhaust system
Frees up the restrictive factory exhaust to lower EGTs and add efficiency.
09
Coolant filtration kit
Catches casting sand and debris to protect the cooling system long-term.
10
Built E4OD / 4R100 transmission
Upgraded automatic to hold the added torque without slipping.
